What's the best way to ship sports cards / pokemon cards? I've shipped them in the past by putting cardboard pieces (to keep them flat) and putting them in bubblemailers. It costs about $0.20 but takes some time to cut the cardboard into shape.

Well, I don't know about the "best" way but I can tell you what I do.
Put card in a soft sleeve, then into a top-load card holder. Then I put 1-2 toploaders in a team bag and seal (helps keep out moisture). Cards along with an invoice get put in a bubble mailer.
There are probably cheaper ways, but like you I am not fond of taking time to chop up cardboard and such. This way works for me and my buyers seem to be happy with it too.

When I'm shipping single pokemon cards, I do just what magik does - plastic sleeve in toploader. For single cards, to help keep costs down, I put that in an #10 envelope, and the hard toploader is sufficient protection (never had a card damaged in transit yet).
For larger group of cards, I put 2 in each plastic sleeve, put top loaders on the outer 2 sleeves of cards, and the whole thing goes in a #10 envelope into a bubble mailer.
For really big sets, I put the cards 2 in each plastic sleeve, then in a ziplog bag, then in the bubble mailer.
